Current obstacles

Nozzle clogging during multi-tool useResidual heat hardens filament in inactive nozzles; nozzle heaters reduce clogs.
Material adhesion between layersFDM parts weaker along layer lines; orientation and materials help.
Thermal warping on large partsLarge FDM prints can warp during cooling if not designed for even thermal stress. The 60°C chamber helps but cannot eliminate the issue entirely.

Physics limits

Temperature and material limits of thermoplasticsFDM filaments melt between 200–300°C. Higher-performance materials like PEEK melt above 350°C and are impractical for consumer FDM due to cost and heat requirements.
Layer adhesion is weaker than bulk materialEven under optimized conditions, bonds between layers are weaker than the filament material itself. Users cannot rely on FDM parts for load-bearing applications without design compensation.
Print speed is limited by cooling rateEach layer must solidify enough to support the next without deforming. Faster extrusion risks incomplete layer bonding and poor surface finish.
