Current obstacles

  • Safety certificationStorage built from mixed used packs must pass fire codes written for new, identical batteries.

Physics limits

  • Every pack has aged differentlyUsed packs vary in capacity and internal resistance; the weakest cells limit a string, so systems must be derated and closely monitored.
  • Old cells can fade suddenlyLithium-ion cells often age slowly, then hit a 'knee' where fade accelerates (e.g. lithium plating), so a used pack's remaining life is hard to predict.

EV packs retired with most of their capacity left are tested and reused as they are, without taking them apart.

Battery recycling, battery materials, second-life storage

Redwood Materials (founded 2017 by ex-Tesla CTO JB Straubel) recycles old batteries and factory scrap into battery materials in Nevada. Since 2025, its Redwood Energy unit reuses old EV packs as grid storage.
